400p's

That's 20kg/module. If (when?) one of your cells develops a fault and starts self discharging, you'll have 2x more work manhandling the module and finding the offending cell.
And you'd also have to increase the busbar thickness by 2x, which is easier said than done.

I'm very happy with my 5kg 108p packs. Might increase to ~120p to better utilize the rack space.
 
Mike has 400p packs. I think he's even done a few videos on them so you can get a visual idea of what they are (Lithium Solar on YT)
 
You should go n+1. So that you always bring down 1 string if needed for maintenance. So unless you plan going 2x400p i suggest 2x200p. This is for thinking redundancy.

Regarding the size larger packs become... "larger". it is doable but you need to think ahead. If you plan going fuse wire you cant have the wire stretched from the start because that pack will move around due to its own weight and then break the wires.
 
A 100p pack of 18650 cells is about 10lbs (4.5kg). 400p would be (in the relm of) 40lbs (18kg).

I went with 100p packs and plan to go to 200p eventually as I continue to build 100p base packs - will use 1 longmon for 2 x 100p eventually.Even at 10lbs it can be a bit awkward for me to lift a pack into placewhen my arm is fully extended trying to reach afar corner of my battery shelf. 20lbs would be all I could do. So part of this is just the physical design of things and can you easily lift 40lb packs into place / manipulate them for hookup etc.

How would you stop the bottom cells from getting dented/crushed from basic handling?

Actually, each cell is supported inside the plastic holders so the bottom row of cells isn't subjected to any more weight or stress than the top ones, they're not even touching the floor. Of course everything changes if you were to put them down on an uneven surface ;-)
 
Wow, Amazing setups.... I would like to know the avg. capacity per P cell ?
